Insulated copper wires are used in electric motors, generators, and transformers. The automotive industry's trend towards electric mobility has created new challenges for enameled wire manufacturers.
Enamel-insulated rectangular wires significantly improve yield and efficiency: thus, they are preferred in large transformers (e.g. in power stations).
Manufacturing high-precision enameled rectangular copper wires is much more difficult than producing round wires. Indeed, using drawing dies means a significantly worse lubricating film due to the wire geometry. Processing wires above 60m/min causes that film to crack and the drawing die to fail: on the contrary, the geometry of round wires allows better lubrication which results in much higher drawing speeds.
To achieve higher processing speeds and more flexibility, rectangular copper wires for transformer construction are usually not produced in line with enameling equipment. Instead, they are rolled, coiled, and insulated in high-performance rolling mills with multi-core enameling lines.
